If you set your printer up correctly and use glossy paper the results are excellent in my experience.

Definitely - I've replaced my Dr Who DVD covers with some far superior fan-produced efforts and Zinema's Bond DVD covers are a thing of beauty.
Dr Who - http://www.chameleon-circuit.org.uk/dvd.htm
Bond - http://www.thedigitalbits.com/clips/easteregg/index.html
Soooooooo, I've downloaded The Killer cover, which is far better than the Fox Lorber monstrosity. What dimensions will I need to use for a amaray case? If I print on photo quality paper at the highest resolution my Epson Stylus 680 printer can manage will it look good or dump?

Don't change the image size, just the Print Size.
DPI should be set to ~300.
So if the dimensions of the image are H 184.2mm and W 274.3mm I can just print out at actual size without messin around with stuff. Looking at my printer properties box I can't find any settings box to change the dpi. The only dpi options I get are
Photo 720dpi
Photo 1440dpi
Fine and normal 360dpi
Sorry for being a pedantic dickhead but I don't wanna empty my mums ink cartridge and balls it up! :D

You set the DPI & print size in the graphics software. eg. Photoshop or PSP.
The size and dpi (300 I think) are already set so I'll just print it out on photo paper at the best resolution/dpi my printer can handle and hope for the best

Are there any other alternative DVD cover art sites? the films in question i'm looking for (at www.dvdcoverart.com ) don't have particularly good covers at all.
EDIT: this thread is almost 2 years old! Woot!!

Why don't you do a quick black & white draft copy to check the size?

Who are you talking to?
There are loads of sites
www.cdcovers.cc
www.coverkingdom.com
And i use a software called (i think and post back, sure it's on the cdcovers site)
I have an cool idea for the cover art.
How about a before and after shot from the scene where Ah-Jong (Chow Yun-Fat) shoots the terrifically evil and hilarious Wong Hoi (Shing Fui-On) in the arm, which then falls off? Then show Wong Hoi with his arm back on screaming at his inept gang members to kill Ah-Jong?
Just a thought.

Yes, true resurrection - thanks to Our Lord, The Search Button. :)
I'll be printing off alternative covers for Confessions of a Dangerous Mind and Identity soon, two films with excellent poster art that have been treated to some of the most bland 'floating heads' cover art for release on DVD that I have ever seen.

So is anyone else having problems with DVDCoverArt.com?
I just can't get replacement ones for The Crow to download at all :(
--edit--
Forget that - it's working fine now :)
